Using Tomcat 5. Tried clustering, it worked but the app I'm trying to cluster can't do session replication (complicated issue there!), so I need users to keep going back to the same server.

With tomcat4, you have to use persistent connections.
With tomcat5, you can give clustering a chance, but I lost some sessions with 
it recently and didn't have time to find one.
